This may be obvious to many, but I think it should be mentioned: Photoshop has an Image Mode"Duotone" offering selection and viewing of the results with any additional spot color. This may certainly help in evaluating different options.

Google "Pantone color and black selector". That guide was mainly useful for choosing a desirable combination of 2 screen tints.

Are these images on film? What do you see under a powerful magnifier? Out of focus or plain "fog"?

I will be very surprised if this problem is entirely from the new HNS film. Try to re-calibrate at your normal laser intensity (120?) and normal resolution (2400?), and run some tests with different spinner speeds.

May I suggest a methodical elimination. First - to determine if the problem comes from the processor or the imagesetter: Draw out a piece of film, expose it to daylight and insert it directly into the processor. (Depending on the results you may also need do an extra test. Darken the area and...

On this pict I can't see any graphic or imaged area at all, so it looks as if the film wasn't held flat on the drum. Could be a "fly-off". The vacuum may have failed.

We have moved from HND to HNS ourselves with no noticeable changes in image quality. ZIP compression is loss-less, why is it objectionable for you?

This picture doesn't clearly show what exactly is the problem. It seems to show a lot of unnecessary light reflections. But, if you refer to a large "stain" in the middle, my guess is that your vacuum didn't hold the film flat on the drum surface during exposure.

If the top (printed side) of your DVD is not damaged, you should try to polish the bottom side carefully. There are plenty of videos on Yotube. Good luck.
