Inkscape is a bitmap application so Fonts should be no issue as they will disappear at output.
File size for bitmap items - 4x4 is 16 times larger than 1x1 - so your final output product...
And the thumb drives dont just have the customer files. They are known repositories of malware and bloatware. We used a mac to offload any thumb drives which protected against some/most issues but revealed more junk. YMMV

I THINK you are looking for 'Flip Seal' envelopes.
The back panel has a folded area that unfolds to show the second half of the seal.
Then you just press them sealed - no peel and strip.
Like these.
They run ok on digital as the 'seal' areas are closed at printing.

I assume the distortion is in the feed direction? If so you may be seeing sheet shrinkage so your effort to 'blank preprint' would help. As a test: print once blank, flip, print blank again, THEN print normally. If its sheet shrinkage that might give the best result on this thick of a sheet. YMMV
Interested about what parts were a problem? I know they contract out their service calls if needed or you can ship it back. We got our supplies from a 'local' dealer.

Yes - the machine or print engine (Xerox, Canon, etc.) 'Handles' it but the INSTRUCTIONS come from the Fiery so to 'HANDLE' any relevant job info that comes from Fiery you need to use Fiery.

If you are thinking parent sheets then you need a 30" minimum in my opinion as you will want to quarter or third 25x38 and 30x40 because of the available paper options/brands/GRAIN/etc. as some sizes aren't available or are constrained.
