Spoofing image - Agfa accuset 1000 Problem with imaging. HUGE Problem

At the beginning i would like to say Hello to everybody because it is my first post at this forum.


My company have bought this imagesetter few weeks ago, and at the beggining everything was OK.
Until time when we had to replace the new casette with new Agfa film.

After that we have recived this problem like spoofing image
image in original size 40 cm it is imaging by imagesetter and spoofed to about 80 cm image.

You know.. there is no image in original size like "DEMO", but "D E M O"

Also when we imaging CMYK Jobs each separations have different size
it is bigger in each separations (original size of image it's 40cm)
K: 45cm, C: 50 M: 57 Y: 67 cm..

Maybe anyone of You have ever fix this problem. ?

Additional thing its that machine thinks that image only 40 cm of film this is displayed on the screen,
but the fact its that in the take up cassette it is much more
 
Appears that film is not loaded correctly. Take the supply cassette out of the imagersetter.
Engage the brake, with brake on, see if you can pull film out of cassette. If you can,end caps not biting into film core.

Possible causes could be as well:
Broken small ball bearing on the supply cassette shaft
Tensioner assembly is "flying" when imaging
Take-Up side roller (near the cutter) has loosen or broken coupling...
and about 10+ more another reasons.

I can pull film out but not freely
i can hear how brake works

Small ball bearing on the supply cassette is OK

How to check that tensioner assembly is flying ?
How to make sure that its not.

How to check coupling of take up roller ?
I have made "load media" and saw that this roller rotates evenly.
Can it rotate differently when has additional weight of pulling media ?
 
Now put the cassette back into the Accuset and pull the film out.
Do you feel any resistance?

No, I don't feel any resistence when i put the cassette in to machine.
But only when machine is off.
When its on i can feel a little resistance .
 
OK. Leave all covers and lids (grey and black) opened.
Load the film and check a film movement when Accuset is imaging the job.
Do you see any strange movements of two arms of the Tensioner Assembly which keeps the film stressed/tightened all the time?
 
Take the supply cassette out of the imager. Put the cassette on a table. On the bottom of the supply cassette is a cut out, where the supply motor makes contact with supply cassette's drive wheel. Place your finger on the the wheel of the cassette very tightly, and try to pull film out of the cassette. If you can not pull any film out, then the film is loaded correctly.
With Accusets,I have found that you will have less feed issues with a new roll of film, than a roll with less than 100 feet. If it worked with the old roll of film,it's got to work with the new roll.

I know a couple of Customers who keep thin stone bricks on the top of Supply cassette under the big grey lid to avoid some media movement issue, especialy at the end of roll :)

You won't believe what it probably was...
My brother just cleaned all of the rollers with alcohol... and all problems gone..
it could be the only reason ?
